  • Signs Your Facility May Need a Gas Supply System Upgrade

    Gas supply systems tend to get installed and then largely ignored until something goes wrong. That’s understandable when production is running and the gas is flowing, but it creates a situation where the system quietly accumulates problems that only surface when they’ve grown into something harder to fix. Knowing what to watch for makes the difference between a planned upgrade and an emergency response.

    Pressure That Fluctuates at the Point of Use

    Inconsistent pressure reaching a workstation or process tool is one of the clearest indicators that something in the distribution system has drifted from its original spec. It shows up as inconsistent weld quality, analytical instruments that won’t hold calibration, or process outputs that vary from shift to shift without an obvious cause.

    Pressure instability usually points to a regulator that’s worn, undersized for current demand, or positioned too far from the point of use to compensate for fluctuations in the main line. Legacy systems installed before production volumes increased are especially prone to this, since the original regulator selection was made for a different flow demand than the system carries today.

    Increasing Frequency of Repairs and Parts Sourcing Difficulty

    A gas distribution system that needs frequent attention, repeated regulator replacements, fittings that keep developing slow leaks, components that are increasingly hard to source, is showing its age in ways that go beyond inconvenience. Each repair addresses a symptom, but the underlying issue is a system that was built for conditions that have since changed or components that have simply reached the end of their useful service life.

    When spare parts require sourcing from surplus suppliers or lead times stretch long enough to threaten production continuity, the system has moved past the point where reactive maintenance is a viable strategy.

    Production Has Grown but the System Hasn’t

    A distribution system designed for one production volume doesn’t automatically scale with the facility around it. Adding workstations, running additional shifts, or introducing new gas-dependent processes without reassessing the supply infrastructure creates capacity pressure that accumulates invisibly until it starts affecting output.

    Pipes sized for original flow rates generate higher pressure drop at increased demand. Manifold systems configured for fewer cylinders than the facility now consumes struggle to maintain stable supply during peak periods. If a facility’s production footprint has grown meaningfully since the gas system was last evaluated, the two have probably drifted out of alignment.

    Gas Consumption Running Higher Than Expected

    A gradual increase in gas consumption without a corresponding increase in production output points to a system that’s losing product somewhere. Slow leaks across an aging distribution system, cylinders draining more quickly than the process requires, or pressure set points drifted above what the application needs can all inflate consumption in ways that are difficult to attribute without a systematic review.

    Any facility noticing unexplained increases in gas spend has a reasonable basis for a full system audit before assuming the cause is pricing.
